Carton windows: how window patching works
A window turns a carton into a display case. For anything where the customer buys on colour, shape or visible quality, letting them see the product is worth more than describing it. The process behind it is straightforward, and the constraints are all structural.
What patching actually is
The window is cut into the flat carton blank by the die, in the same pass that cuts the outline and creases. That leaves an open hole in a printed sheet, which is not yet a finished carton.
A patching machine then lays a piece of clear film over the opening from the inside and glues it to the surrounding board. The blank stays flat, the film sits square against the panel, and the carton still folds along its original creases. Done properly, the window adds nothing to how the box behaves on the pasting line.
Choosing the film
The three common films are PET, PVC and acetate. PET is the usual choice: clear, tough, dimensionally stable and the easiest of the three to recycle. PVC is cheaper and softer but is increasingly avoided on environmental grounds. Acetate has excellent clarity and is the most expensive.
Thickness matters more than buyers expect. Too thin and the window ripples and looks cheap, particularly across a large opening. Too thick and it resists the fold and stiffens the panel. For a normal mono carton window, the printer's standard gauge is usually right, and the time to discuss it is when the window is unusually large.
Where a window can and cannot go
Every window removes board from a panel that was carrying structural load, so placement is a strength decision before it is a design one. Keep the opening clear of creases, glue flaps and the corners where panels meet, and leave a reasonable margin of board around the whole cut.
Windows that cross a crease are possible but are a different, more expensive proposition, because the film has to fold with the board. If a design needs the product visible from two faces, it is usually cheaper and stronger to use two separate windows than one wrapping around a corner.
What it adds to the job
A window adds a process, which adds cost per unit and time to the schedule. The blanks are printed and die-cut as normal, then run through patching before pasting, so it is an additional machine pass over the whole quantity rather than a one-off setup charge.
It also affects the die itself, since the window is cut by the same steel-rule die as the carton outline. Deciding to add a window after the die exists means a new die. Like most packaging decisions, it costs almost nothing at dieline stage and a great deal afterwards.
Designing the window itself
Give the corners a radius rather than leaving them sharp. A square corner concentrates stress at a single point and is where a window panel tears first, in exactly the way a torn corner ruins the look of an otherwise good carton.
Then remember the film is glued around the opening, so allow an overlap of board behind the window on all sides, and design the artwork so nothing critical sits within the registration tolerance of the cut. A logo positioned three millimetres from the window edge will look misaligned on some cartons and fine on others.
When a window earns its cost
It earns it when seeing the actual product changes the purchase decision: cosmetics where shade matters, confectionery, toys, stationery, anything with a shape worth showing. It does not earn it when the product inside is a plain bottle or a sealed sachet the customer already recognises.
