Screen printing: when it beats offset and digital

Most print buyers choose between offset and digital and never consider a third option. Screen printing is older than both, slower than both, and for a specific class of job it is the only process that works at all. Knowing where that line sits saves you from asking a press to do something it physically cannot.

The difference is the thickness of the ink

An offset press lays an ink film a few microns thick. It is a thin, transparent glaze, which is exactly what you want when you are building a photograph out of four overlapping colours. Screen printing pushes ink through a mesh stencil and leaves a film many times thicker.

That thickness is the entire point. A thick film is opaque. It sits on top of the surface rather than sinking into it, so the colour underneath stops mattering. This is why a screen-printed white on dark board looks white, while the same white run on an offset press looks grey.

Where screen printing wins: surfaces that are not paper

Offset needs a flat, absorbent sheet. Screen does not. The stencil can be pressed against plastic, acrylic, glass, metal, coated board and textiles, and the process tolerates surfaces that curve or are not perfectly even.

That opens up work no carton press can touch: printed panels, promotional merchandise, signage faces, garment work and specialty items. If your job is not on paper, screen is usually the first process to consider.

Where screen printing wins: colour that must stay solid

Some brand colours simply do not build convincingly out of CMYK. Fluorescents, metallics and dense solids all rely on pigment that a thin offset film cannot carry. Screen can lay them at full strength in a single pass.

It is also the honest answer when a solid has to survive handling. A thick, cured screen ink film resists scuffing better than a thin printed one, which matters on anything that will be picked up, stacked and moved repeatedly.

Where screen printing loses

Fine detail is the first casualty. Small type, hairlines and photographic images are held far better by offset or digital, because the mesh itself sets a limit on how fine a mark can be reproduced. Smooth gradients are difficult for the same reason.

The second limit is speed and colour count. Each colour is a separate screen, a separate setup and a separate pass. Two colours are reasonable. Six colours on a screen job is an expensive proposition, and at that point you are usually looking at the wrong process.

Using screen and offset on the same job

The two are not rivals. A common approach is to print the carton on offset, where the type and imagery belong, then screen a single opaque spot colour or a heavy varnish over the top for the effect offset cannot produce.

This works well when a brand colour must be exact and dense while the rest of the pack needs photographic quality. It costs an extra pass, so it is worth doing on the panel that sells the product, not across the whole sheet.

How to spec a screen job

Four things decide the quote: the material you are printing on, the number of colours, whether any of them are Pantone matches, and the quantity. Bring the actual substrate if you have it, because adhesion varies between two plastics that look identical.
